    How Does a Concrete Plant Work? Step-by-Step Production Process

    The importance of concrete in the modern construction world is undeniable. This material, which forms the backbone of every structure from bridges to dams, from residences to skyscrapers, is actually the product of an extremely precise production process. So, how are tons of concrete produced in a short time at large job sites? The answer lies in concrete plants. In this article, we will examine in full detail how a concrete plant works, what components it consists of, and why the production process is so critical.

    What is a Concrete Plant and What Does it Do?

    A concrete plant is an industrial facility that weighs and blends sand, gravel, cement, water, and various additives as needed in specific proportions, then mixes them to produce ready-to-use concrete. These systems, also known as "ready-mix concrete facilities," produce both much faster and at standard quality compared to manual mixing methods at the job site.The biggest problem in concrete production done manually or with small concrete mixers is the inconsistency of mix ratios. This inconsistency directly affects the load-bearing capacity, setting time, and durability of the structure. Concrete plants, on the other hand, completely transfer this process to automation, guaranteeing the same quality in every batch.

    Basic Components of a Concrete Plant

    To understand a concrete plant, it is first necessary to know what parts it consists of. Each unit of the system takes on a critical role connected to each other in the production chain.Aggregate Bunker and Weighing Belt: Coarse and fine aggregates such as sand and gravel are loaded into bunkers by loaders. These compartments that hold each aggregate separately allow the materials to be weighed without mixing. The weighing belt ensures that each type of aggregate is fed into the system at the weight specified in the formula.Cement Silo and Screw Conveyor: Cement is stored in vertical silos protected against moisture absorption. From here it is transferred to the weighing system via screw conveyors (helixes). In some facilities, binding materials such as fly ash or slag are also kept in separate silos and fed in the same way.Additive Tank: Chemical additives such as plasticizers, retarders, or accelerators are stored in separate tanks and added to the system with millimetric precision according to the production formula. These additives are used to adjust the workability, setting time, and strength of the concrete.Water Weighing System: Water is perhaps the most critical component in terms of concrete consistency. If you add too much water, the concrete becomes diluted and its strength decreases; if you add too little, the mix is insufficient. For this reason, water is measured in a fixed weighing tank before being fed into the system. In winter months, heating the water or adding ice may be necessary; modern plants can manage this process automatically as well.Mixer: The central point where all materials meet is the mixer. In the twin shaft mixers most commonly used in the industry, paddles on two shafts rotating in opposite directions move the materials both horizontally and vertically, achieving a homogeneous mixture in a short time. A mixing time of generally 30 to 60 seconds is sufficient.Control Room and Automation System: The brain managing all these processes is the plant control room. Operators define concrete formulas through the software here, adjust weighing quantities, and initiate production. In advanced systems, production data is recorded in real time; how much material was used in which batch can be monitored and reported.

    How is Concrete Production Carried Out Step by Step?

    After getting to know all the components of the plant, let us examine the production process in order.Formula Definition: Each concrete class (such as C20, C25, C30) has its own unique mix ratio. These ratios are determined according to the technical specifications of the work to be done, weather conditions, and place of use. The software in the control room defines this formula to the system.Aggregate Weighing: The control system calls different types of aggregates to the weighing belt according to the formula — such as fine sand, coarse sand, 8-16 mm gravel, 16-32 mm stone. Each is weighed separately and automatically stopped when the specified values are reached.Weighing of Binding Materials: Cement and, if present, fly ash or slag are taken into the powder weighing system via screw conveyors. This weighing proceeds simultaneously with aggregate weighing, thereby increasing production speed.Measuring Water and Additives: The water weighing tank fills up, and additives are measured by dosage pumps. If a deviation is detected in any component, the system gives an alarm and does not proceed to the next step.Loading into Mixer and Mixing: All weighed materials are discharged into the mixer drum. After the dry materials go through a few seconds of pre-mixing, water is added. After an intensive mixing period of approximately 40-60 seconds, homogeneous, fresh concrete is obtained.Discharge and Transportation: The ready concrete is discharged into a transit mixer (concrete mixer) truck by opening the lower door of the mixer. The truck continues to rotate to maintain the workability of the concrete as it reaches the job site. For short distances, fixed conveyors or pumps can also be used.

    Concrete plants are not all the same type; different models are preferred depending on the size of the project, its duration, and logistics conditions.Stationary Concrete Plants: Preferred for long-term and high-capacity projects. They can be set up once and operated in the same place for years. With production capacities ranging from 60 to 200 m³ per hour, they are indispensable for large ready-mix concrete facilities.Mobile Concrete Plants: Frequently used at different job sites thanks to ease of installation and dismantling. Preferred especially in infrastructure projects where the location constantly changes, such as roads, bridges, and dams. Transportation costs are reduced thanks to ease of transport.Compact Concrete Plants: This plant type, which incorporates both stationary and mobile features, is ideal for use in narrow spaces. Installation time is short and cost is relatively low. It offers a practical solution for small and medium-scale projects.

Aggregate quality, the class of cement used, the water/cement ratio, and mixing time are the most critical parameters. The lower the water/cement ratio, the more durable the concrete; however, workability also decreases. Striking this balance correctly is the work of experienced concrete technology.In addition, the pouring, compaction, and curing of concrete also directly affect final quality.
